Chenille patches are built from looped pile yarn laid onto a structural felt or twill base — the same construction used on a varsity letter, which is why it reads the same way. The yarn loop itself is thick, and that thickness sets every limit: text needs to stay large to stay legible, and lines need enough width to hold their shape, roughly three times what embroidery requires. It's a bold-shapes medium, not a fine-detail one. A standalone letter should be at least 2 inches tall, and 3 inches or larger is where it starts to look right on a letterman jacket.
These are the real limits our production floor holds for this patch type — design to them and your artwork comes out crisp the first time. Figures are for finished patches; minimum text height assumes a clean sans-serif.
